As best as I can tell from the mke2fs output below, we created a ext4 FS that was around 8192K (~8M) and this might have been too small for a core-image-minimal, which I am seeing clock in around 11M right now.

So we did not run out of space in /tmp, but created an ext4 image that was too small for some reason TBD.  The only way to really understand this is to be able to analyse an actual failure, looking at both the eSDK and the logs of the build. Those logs are long gone now.

Getting the log.do_image_ext4 and run.do_image_ext4 files for a failed build would be extremely helpful.

The rootfs image file being created is only 8MB and the build should be gracefully stopped if the host's HDD free space falls below 1GB (according to default BB_DISKMON_DIRS), so it seems unlikely that the host's HDD free space would be the issue here.

From the error message, it seems that the 8MB rootfs image file is too small to hold all the files from the rootfs (note that the error is "Could not allocate block" rather than "Could not allocate inode", so it's the combined size of the files in the rootfs which seems to be the problem - not the number of files).

get_rootfs_size() in image.bbclass tries to ensure that the rootfs image file has sufficient headroom to hold all files + filesystem meta data by measuring the actual size of the files in the rootfs (with "du -ks") and multiplying by IMAGE_OVERHEAD_FACTOR (1.3 by default). There would seem to be two possible ways that could fail:

1) The IMAGE_OVERHEAD_FACTOR is not sufficient to guarantee enough headroom for ext4 meta data (the journal etc) in all cases.

2) The combined size of the files in the rootfs changes (increases) between the time that set_image_size() runs get_rootfs_size() and sets up ROOTFS_SIZE and the time that oe_mkext234fs() references ROOTFS_SIZE to create the rootfs image file.

If we see this bug again, we need to save the workdir to preserve various files, it seems that the get_rootfs_size() might have returned a bad value, but we can't understand why based on the available output.

I am sending a patch to provide some of this needed information into the log output.

This patch provides some additional debug info in hopes that we can capture this failure again.

A couple of important items to note:
1) The dd command is a sparse file creation and is creating of size 8M
2) The actual rootfs size as noted is more like 10M
3) The actual rootfs.ext4 file size of 0 is correct for a sparse file

The key issue seems to be that the ROOTFS_SIZE is not getting computed correctly, but having the 10M size should help test the computation better.

get_rootfs_size() in image.bbclass needs some debug, I will investigate this further.

This latest failure seems a little different, as the computed rootfs size is correct at 10005 (~10M) for a rootfs about 7.6M.

This seems to point more to the e2fs tools for mkfs.ext*
(adding Robert).

We really need a way to preserve the failing rootfs files to see if this can be reproduced.

The error message shows:

Look at the "bzImage-4.12.16-yocto-standard", there should be no this file
in rootfs when dev build-image core-image-minimal, and I think that it wasn't
there when "du -sh rootfs", I must be some process add it to rootfs between
"du -sh rootfs" and "mkfs.ext4 rootfs -d rootfs.img", I checked
meta/lib/oeqa/selftest/cases, the only one that I suspected is
devtool.DevtoolTests.test_devtool_virtual_kernel_modify, but the failed
one is eSDK.oeSDKExtSelfTest.test_image_generation_binary_feeds,
totally different modules and working directory. Maybe there are still
other cases that I didn't find.

so somehow the first du call is not getting the real image size. The second one seems to be right.

Note this on a machine with:

/dev/sda3 on /tmp type btrfs (rw,relatime,space_cache,subvolid=264,subvol=/@/tmp)

Pretty sure this is just #8430.
